Mondeo MK4 Headlight Warning Message

Thank you for taking the time to read my post.

I am a very happy owner of a 2011 MK4 Mondeo Titanium X Estate. Over the last 3 years it has been a great all round family car apart from two very annoying problem.

1. When started the tailgate would pop open. The was fixed by installing a new battery.

2. Since our purchase the car has intermittently reported a headlight warning message on the converse dash. 

Overview:

- Car starts normally and if headlight switch is in 'on' or 'auto' mode setting, the headlights run through some form of leveling set-up procedure.

- Set-up completes in about 5 sec and headlights stay on with no error or warning messages displayed.

- After a random period of driving a 'bing-bong' audible alert will sound, a 'Front- Headlight Malfunction' message on Converse+ and the on screen car graphic will get a yellow spot showing on front bumper.

- After a further 3-5 mins driving the headlights look as though they go back through the levelling set-up procedure.

- After this the headlights lights stay on the lowest setting on dipped beam. This makes driving on unlit roads a bit of a lottery with oncoming traffic.
 

Diagnosis:

- The fault only appears when using full beam/main beam - running on just sidelights is fine.

- The lights themselves remain on and seem to function correctly including the additional 'cornering lights' (which seemed opposite to threads on other forums I searched)

- The timing of the alert seems totally random.

- Turning the car off and on again clears the error message as above.
 

Headlight Type

- The headlights fitted are Auto leveling Xenon with adaptive cornering installed


Attempts to fix.

- Put car into Ford dealership and they recommended that I replace the Headlight Control Module. This would have cost about £400 plus fitting. After politely asking if they could guarantee this was the fault. e.g. the fault wet away and if it did not they could remove the faulty part I very politely declined spending the money and put up with the problem.

- A couple of years have passed and the problem is now consistent enough to be a real pain when driving at night. So I sourced a rubbish laptop and installed forscan to find out what errors are reported. The car consistently reports

B1A57:87-2E  B1A57 is left headlamp leveling motor
B1A58:87-2E.  B1A58 is right headlamp leveling motor

- Discovered can recreate the above errors but NOT the converse dash error fault by bouncing the rear of the car up and down with the lights on full.

- Inspected the headlights. Removed headlights and inspected the connections. All spotless with no corrosion or debris. Reassembled with contact cleaner. still have same issue

- Sourced and fitted 2nd hand front and rear axle headlight level sensors. Still have same issue.

Apologies for the long winded post I just wanted to make sure I had everything down in case it shows a pattern etc.

My question is having a budget (Made redundant) I want to try and get the issue nailed down to make sure I spend money in the right place. A headlight unit new is around £500.

So I guess I'm looking for anyone that has had any previous examples of this issue, or could give me a couple of DIY pointers of things to check before I make the another trek to my local Ford for their investigation.

e.g. Is there a way to test the motors in the headlight units?
