Are the upper & lower caliper slider pins different sizes & does it matter what side they go on

    All 4 pins are the same size.

    One pin won't push in before tightening with key cant see any damage to pin or caliper.  Any advice

    Not sure what's happened there then.  Can only recommend buying a new pair for that caliper if you can't see any other issues.  They can bend over time and that might not be visible by eye.

    You haven't pushed the piston back enough and it's clamping?

    +1 for this. I would make sure each one is  pushed back enough.
